Cyclone Installation Support & Material Handling Design

A facility in Sioux City, Iowa required additional engineering support during a cyclone system upgrade. As an extension of a previous project, Chief Engineering was brought in to develop installation planning and support solutions that would allow new cyclone equipment to be installed safely and efficiently within the existing facility.

The objective of the project was to provide construction-ready engineering for the installation phase, focusing on lifting equipment design, personnel safety considerations, and anchoring details. Rather than redesigning the cyclone system itself, the engineering effort centered on making installation safer, more practical, and easier for contractors executing the work in the field.

One of the project’s most unique challenges involved developing a method to move large cyclone components into the facility through an existing window opening. Working within the building’s physical constraints, the engineering team designed a custom material handling approach that included lifting equipment, rigging considerations, and structural anchoring instructions. This creative solution minimized disruption to the facility while providing contractors with a clear and safe installation process.

The project built upon an existing relationship established through an earlier cyclone upgrade and demonstrated the value of engineering support during construction—not just during design. Strong collaboration between Chief Engineering, the client, and project partners helped resolve field challenges quickly and reinforced confidence in the team’s ability to provide practical, solution-oriented engineering.

Delivered on time and well under the originally estimated engineering hours, the project achieved a 63% profit margin while maintaining excellent client satisfaction. More importantly, it strengthened relationships with a new group within the client’s organization and created opportunities to support future projects across multiple facilities.

This project highlights how successful industrial engineering extends beyond equipment design. By focusing on constructability, safety, and installation planning, Chief Engineering helped transform a complex field challenge into a practical solution that kept the project moving forward safely and efficiently.
